what is the minimum recommended size of that partition 1. autoboot.txt is limited to 512bytes.
Is assume partition 1 just need to be manually mounted in case autoboot.txt needs to be changed or do I need to add it to /etc/fstab?
I guess valid FAT is enough. Even FAT12 as it seems in your case.
I mount it manually into empty mount dir when needed.

How to solve that issue to add an additional extended partition?
Do I have to add an extended partion and then a logical for 10GB rootfs and 4.5GB for user data?
Any suggestion on that?
I highly recommend converting your media from MBR to GPT for your use case. I often use gdisk for that purpose. And sorting partition order while at it. I can be easily done without data loss. Backup is of course highly recommended in any case.

Curious what partition tool do you ordinarily use? I use GParted for everything except above purposes ;) for decades.
